Got a lot acomplished today.
Horn on and welded to the superstructure.
Some of it looks like :shit
Welding through rust is a b!tch.

Wind + weld = :shit
You end up with that stuff that looks like popcorn stuck on with bubble gum.
No depth and no good puddling
There are some places I need to get through three panels at a time. I have a plan though so no worries. Wind just isn't in the plan.
I am going for structural integrity here.
Not quickie get 'er done.
BTW we are down to 20 mph sustained and 40 mph gusts.
Still too much wind to weld with.
Tomorrow is supposed to be calm.
and the snow will stop.
I will blow it away with the leaf blower, then work my welder to the bone.
Sounds like a poem. Like one of those "Sonnets" or something like that in high school.

Welding through rust is a bitch. The frame extension is/was rusted into the upper portion pretty bad.

Here is the out side wall. The bubble gum parts are where I was trying to tie the new to the old through the rust.

Grind smooth and apply a fresh piece of metal to re-enforce and tie upper and lower portions together.

The inside of Bobby's driver side footwell. I cut open the floor to access the inner panels so I can weld the new stub to the original superstructure. I have to get through this and put his floor back together. I told you I had a plan.

Oops, a hole in the floorpan. Hey we have a whole other floorpan to plunder, pillage, borrow, or otherwise get parts from.

Today I tied the new mount to the superstructure through the floor.
Added fresh metal to the horn and Bobby stripped the doors from thing 1 to put on thing 2.

Some fresh 16 gage metal added to the outer edge. Donated by one of the guys in the shop.
He gave me a lot of fresh metal to use, so I will.

The bottom of that same piece. I welded and hammered till it fit where I wanted it.
On the right is my line up hole with a frame washer welded into the metal around it.
Why? you ask. One of the guys at the shop suggested that I use that hole and a bolt with washers to pull the pan into the stub. It worked well and I welded the washers there for added density.

The top of that piece as well. A little heat goes a long way and I was able to form it around the original horn as I went along.
Of course having a 24oz dead blow ball peen don't hurt neither.

I got some welding accomplished inside as well, but forgot to take pictures.
Bobby came by and started trading doors from Thing1 onto Thing2.

"Ospho" the be all and end all of rust prevention. We use it in the shop after repairs to ward off rust in frames.
Pour it in and let it set. It turns rust into a hard primer like coating. Iron Phosphate. Sandable, paintable.

The inside of the superstructure. Where I burned through the pan to tie the new stub to the old Unibody.
There is no pattern, I just went by where the rust created usable holes.

A shot under the car where the new stub meets the old. Also shows the 1/4 plate steel used as a support and
to tie the new to the old. Had to grind the inner portion away for the rear control arm mount to sit flush in it's new
home. You can see the ratchet strap holding the brake and fuel lines away from the repair area.

How many different colors can we get on one Geo?
Bobby's is now 2 tone. Aqua over green
Mine has ............. oooooooooooh......... 6 or 7 different flavors of blue.
Oh yeah, that Nissan needs a lot of brake work to pass inspection and the owner has no money.
Any one want a Stanza with no brakes?
The door won't latch and the battery is dead.
Won't answer my calls.
So I guess the Sheriff is gonna own this one.
Too Bad, So Sad.

Well this project is finished. Bobby will be over this weekend to swap radios and some trim pieces and what-not.
Tomorrow I pull the engine for Cobb.
