I'll be the first to admit that I've not opened ANY engine myself, and am somewhat intimidated by engine work. We do have a full time mechanic on our team, but he hasn't worked on this type of engine before. Thanks to 3tech for being so kind in the past.
You are not alone. The forum is all about learning more about Geo Metros.

My Geo is the first "car" I owned, the first (and second) engine install and the only time I have cracked a valve cover and replaced the cams and cam gears. The Wife has one also. As Coche Blanco says it can take an hour or more if you really take your time. I have the street/race cam which I love, with it's rougher idle, and increase in "power." ;) ;) Probably 5,000-7,000 miles on it with no problems. Borrowed a small torque wrench, had a medium torque wrench and the rest was metric sockets/ratchet and a screwdriver. Check out... DIY Camshaft Swap.

That was too cool man. :thumb I really enjoyed that. It gives me inspiration for my project. Try finding a set of the one piece head lights. They weigh exactly the same as the bucket style your using now. They are good for aerodynamic's. For the exact same weight. Nice job guys. Thanks for checking in. :rocker

We're baaaaaaaack!

Well.. We finally got around to doing a semi-rebuild on the engine of our Metro racecar!!!! Plan to get some pics up in the next few weeks. Next race is mid-April at Gingerman raceway.

Need advice on optimizing HP without breaking the bank. Have started talking to 3tech and Maxbore.com. Just seeing if there is any other advice besides the typical +10 timing sprocket, enlarging TB to 42mm, head, and cam? Does anyone do anything with the exhaust mani? Ours is ruuuuusty! We may just buy a new one, but open to all suggestions. The engine had a complete rebuild 1500 miles ago and is in great condition otherwise.

TB bridge delete... Got it.

Do people do anything to the intake mani to match up to the TB?

The rest we knew about engine-wise.

Not sure the clutch helps us much. We've found (because of our lack of power) that we're in 3rd gear 99% of the time on the track.

Where do we get the flywheel???

Any estimates on typical HP gain once we do all these mods? Not sure we will bother with a dyno run, and we didn't do a dyno run before hand. So it wouldn't give us a lot of info at this point if we did one after all our changes.

3tech, the guy you've been talking to, knows a shit ton about these engines. I have no idea on HP gains.
Let me think off the top of my head:
3tech performance head package, ask him what the most radical cam you can run is, and run it with the gear.
cut a hole in the hood and make a ram air intake.
underdrive pulley(s)
G13 flywheel/clutch (it's a lot lighter)

Find a 4cyl metro in a junkyard, it has the lighter 1.3L (G13) flywheel, headers made out of 1.25" pipe/conduit 32" long with a 3:1 collector are pretty close to optimal exhaust velocity (250fps) for ~5k rpm
