i don't know if you guys are all that interested in turbocharged 3 bangers or my kind of craziness, but here's my project so far. i've done some pretty wild mods, kkk ko4 turbo, air to water intercooling, megasquirt controls, powder coating and chrome, led lighting, glass jdm cultus headlights, etc. i have a photo journal here. it's up around 14 pages in about 18 months. http://www.teamswift.net/viewtopic.php?f=32&t=46400 Edited by t3ragtop, Jun 17 2011, 05:54 AM.

after having stuffed a couple thousand bucks worth of new, trick engine and fancy parts into the engine bay, i buttoned everything back up. the car just looks like almost every other metro vert on the road, real sleeper-like. the front end is sporting glass headlights from the jdm cultus and clear corner lights with 28 element amber led lighting. every nut and bolt i took off (which was nearly everything under the hood) got replaced with stainless steel. i'm ready to fabricate the 2 1/2" stainless steel exhaust (from the kkk ko4 turbo outlet to the stainless 5" round, high flow muffler.) i have about 90 wires to lay in, solder, and connect - maybe about another 80 hours until i turn the key. i have the base tune worked out for the megasquirt controls so once i have the wiring done, i can start tuning immediately. |

yep, the north american market got plastic lenses in the composite lsi headlights with the adjustment hardware on the outside which moves the entire lamp assembly. foreign markets got glass lenses with interior adjustable reflectors for aiming the headlights. the optics on the glass assemblies is superior, they never yellow, and they support the new hid type lighting with an h4 lamp configuration. i'm running 90/100 watt halogens with new heavy duty wiring and relays controlled by the stock headlight circuit. that way, instead of the headlight switches running 16 amps of current directly to the headlights, they only pass about 1 amp to power the relay coils. i'm using 10 gauge wire to feed the relay rack directly from the battery, fusing the light circuits with a 20 amp fuse on the high circuit and another 20 amp fuse on the low circuit. that feeds 40 amp relays with 14 gauge wiring for low and high beams on out to each headlight. the grounds return directly to the battery on 14 gauge wires. there are 2 other relays on this main relay rack, one for the intercooler heat exchanger fan and the other one for the intercooler circulation pump. then there's a remote relay rack on the firewall with 4 relays, one relay for fuel injectors (my turbo3 has mpfi with an injector per cylinder running 460cc/ min per injector,) one relay for ignition (again, i have a gt ignitor per cylinder driving coil on plug units from a ford 5.0 mustang engine,) one relay for instrumentation (i have 7 gauges, one of them a wideband o2 unit which runs the sensor heater power from the gauge,) and one relay for my driving lights running 55 watt h1 lamps. guys have been using the bigger swift glass headlights for a while on gt cars. these are the shorter metro headlights - scarce as hen's teeth and $250+ if you can find them. all my other lighting has been converted to SMD LED lamps and i modified the tail lights to double up the brake lights and running lights to illuminate both main reflector cells. i replaced the stock flasher with a transistorized (solid state) flasher so the turn signals don't flash fast. here's the sneaky deal on my intercooler plumbing. i stashed the bosch circ pump in the cavity between the right headlight panel and the front wheelwell where the car originally had the induction quieting box and water separator. i cut a hole up through the inner fender for the pressure side supply to run to the engine bay. i buzzed a double hole through both walls of the frame rail down as low as i could to run the suction side line from the heat exchanger to the pump. all the holes got edged with split vacuum hose, glued on with some super adhesive. i set a remote radiator neck up high on the firewall so that the fill point is the highest point of the system and it can vent air out of the system. the black deal in the middle of the firewall with blue silicone hoses is my vacuum/ pressure manifold. i needed segregated ports, one for the bov, one for the map sensor in the megasquirt, and one for my digital vacuum/ boost gauge. the turbo3 runs multi-port fuel injection, one injector per cylinder. i replaced the stock 210cc/min injectors with 460cc/min injectors from a mazda rotary. calculating available fuel and the support of the kkk ko4 turbo as supplied by jess at turbine tech running 21 psi boost, the theoretical output is 226 hp/ 225 ft. lbs @6500 rpm. i'm guessing that it will tune to about 140 - 150 wheel hp/ 150 ft. lbs. with the option to also load a bin file that can de-tune to around 100 hp for economy. the stock turbo3 i have run for the last 5 season was making around 100 hp and if i was judicious with my application of boost, i was able to milk 50 mpg out of it. since i drive the car as a commuter during the summer, i like the ability for the megasquirt to easily load different tuning files. the car engine electronics are managed by an acer a150 8.9" netbook and a couple of keystrokes can load the tuning files like having an economy and sport mode. the netbook also runs auto-tune, gps navigation, broadcast hdtv, dvd, and holds about 50 gb of mp3 files for my stereo. i have a small flexi-stalk mounting that holds the netbook within reach. i replaced the standard magnetic hard drive with a solid state hard drive to get around shock and vibration destroying the drive. |
