I undersatand your frustration and somewhat fear of this bleeding into other work. That is normal. Don't let it get to you. You are too talented and good at what you do to give up. We all have this small hiccup we go through, and I sure have. But it will be figured out and we learn from it and pass that knowledge on to others.

As for the knock, the only one I had was the keyway worn out on the crank and the pully making the noise. The other ideas seem sound to me and I would check them out. My only other idea would be the thrust washer (bearings) on the crank causing side movement.

At work today, I had to put in a electric blend door actuator in a crown vic police car because his air conditoning is not working! In february. Requires practically dismantling the car, dash and all. Trust me, I am having a bad day as well and will the first part of tomorrow too. :banghead

Johnny, I thought I had a knock or maybe ping on acceleration, but it turned out to not be the engine. In starting another project, I pulled the back seat and other interior out of the back of my 92 hatchback 3/5 and listened carefully--the noise was coming from the back of the car. After it cooled, I whacked the muffler with my hand and it sounded like it had rocks in it. I am guessing that my cat is starting to break up. You said that your car had severely overheated and may have cat problems. Might be worth a look-see.

I just got a call from Coyote X and he might be on to something. He told me if it was a bearing, the car would have blown by now and not last the 3-4 months we been driving it. Especially if I already replaced the block and head and it still knocked. He seems to think the knock is coming from a clogged cat or EGR or maybe even a bad throttle body. The car was severely over-heated and it still has the original cat and intake on it.

What do you guys think?

With a severely overheated motor, anythings possible. ^o)
Just a thought, why not swap the motors and put the good block in the wifeys car, and trouble shoot the knocking one in Ecomudder. A weird knock will show its ugly head very quickly there. And at least you will still be able to move it around. :hmm

Coyote X was correct! I removed the exhaust, gutted the cat and now the knock is gone :smackface

Stupid cat!

Regardless, I did not really waste any time tearing it down because that ring would have caused some major damage down the line. Now that this nightmare is over.............. :beer

Don't be so modest, aren't you the same guy that was doing the welding in the pictures with all the other guys holding the car at a 30 degree angle? Move closer to the screen so I can get a better look at yer face... :-/
