If I turn on my Driving Lights, the car wants to Die and the Battery Light Comes on.
Lights are wired directly to battery, with a 10 Amp Fuse.
I'm thinking I need to check the hole where all the wires go through the firewall. That hole is so tight, I had to use a Tire Plugging Tool to pass the Driving Light wires through it and there is no rubber grommet around the rough metal edge.
I'm thinking 24 years of road vibrations has chaffed some insulation off the old wires and I'm getting some ground faults before they reach the Fuse Box.
I'm thinking: Enlarge the hole with my Moto-Tool. Spread the wires to check for breaks or cracks.
Instead of trying to tape up individual wires, just spray the whole area with FLEX SEAL, the Water barrier stuff and make a grommet for the hole out of Vacuum tubing hose.
I've already poured a ton od $$$ into this car, but if the Electrical System is going whacky on me, I may have to rethink my game plan.

Does the same thing happen with the driving lights disconnected? It kind of sounds like you are overloading the alternators ability.

The lights have been working just fine for 4 years. Last summer, it had a battery drain I finally traced to the Alarm Buzzer going off constantly, but so softly, I couldn't hear it until I was under the dash, looking for something else. I unplugged it and the problem went away, until now.
There could be a loose wire anywhere, but that hole in the firewall just seems like a good place to start.

I just had surgery on my neck yesterday and it's gonna be at least three weeks before I can start wrenching on stuff again, so I'm probably gonna bug the shyt out of everyone with dumb questions. :stoner :smackface :beer :beer

Hope the neck surgery helps. Definitely cleaning up the hole and the protection there is the place to start but I would not seal all the wires together unless/until you have made sure they are all in good shape individually, otherwise you have a pretty good chance of making things worse...

I gotta see where all those wires go and if loosening the Fuse box will give me more wriggle room to pull the wires further out of the firewall for closer inspection. I'm just thinking about ways to fix broken insulation on individual wires in a major wire harness, so the thing will still fit through the hole.
Individual wires may get strips of insulation over the "boo boo", with a dab of Super Glue to hold them in place. THEN, I'd hose the whole thing with the Flex Seal for added strength and water proofing.
I've already decided to R & R the whole Driving Light System, just to make sure nothing in that circuit is causing the problem.
At 203k miles, I've got to ID any electrical issues before I even think about dealing with some of the Engine / Trans issues looming ahead of me.
Do I R & R The Lower Control Arms now or wait for the Clutch to go out? I'm looking at minimal investments to get 300k miles out of it.
That could mean another 4 to 8 years for this car. :cheers :thumb
