It's gotta be the exhaust manifold / gasket; Failed safety inspection due to exhaust leak.

'91 Metro has / had multiple leaks in the exhaust.
Ended up buying a new cat.assy.
Installed it last night - there's a small leak where the flanges mate to the muffler assy.
That is an easy fix.
I still hear a leak coming from in/near engine compartment.
New gasket is on the flange that connect the exhaust manifold to the cat.assy.
Didn't see a downstream O2 sensor hole in the cat.assy. when I inspected it.

Only thing I haven't replaced is the exhaust manifold/gasket. Hope the PnP has one for a 3 cyl.
Find out this weekend.

I know manifolds do leak and gaskets do blow but I have not seen it happen on Metro yet. Keep us posted.

You may want to look very closely at your exhaust manifold, on my daughters 99 before we rebuilt it, I didn't even see them when we bought it, but it was cracked in three places... Just something you may want to check..

Littlest Hobo developed an exhaust leak that drove me crazy till I figured out that it was the manifold to cat pipe connection. New gasket and Cat about one year ago. I could hear the leak when driving with engine under load but not when parked running. I had to shim the springs on the connection bolts to create more pressure holding the connection together. End of my leak.

This leak...I would be surprised if it is the Manifold to cat flange.
A) I put a new gasket there.
B) It took me ~30 minutes to get it put together because the springs are so dang tense, I had to eat a can of spinach before tackling the beast.

I think the manifold is the orginal.

...well, I don't know if the leak was the manifold (or the gasket between it and the head), but I got the new exhaust manifold in the mail yesterday and put it on last night. It passed safety & emissions inspection today - good for another year, and the last time it will require emissions. In VA, emissions is not tested on a vehicle if it is 25 years or older.
