Crankshaft Gear Noise

when you say "back and forth" do you mean forward towards the radiator and back towards the firewall? not sure because you also say it doesn't move much "in and out" but you say the pulley hits the block-I know you say the bolts that hold the pulley to the sprocket are tight have you checked the large 17mm bolt in the center to see if it's tight-if it is you will have to loosen that bolt remove the sprocket and check the condition of the crankshaft end and woodruff key-if it's bad you may be able to jury rig it with jb weld since the only proper way to fix it is a new crankshaft and you don't want to do that-

How much play or movement. Normal crank end play is roughly .008".

Yes, back and forth from the engine to the radiator. By hand it does not move in and out, just back and forth. When the engine is running, I can see it move in and out some when I rev it up. A loose main bolt was the initial cause of all this trouble. Past owner changed the front seal but did not properly tighten that bolt. By the time I discovered where the noise was coming from the damage was done. The woodruff key looks fine. I had the pulley off, it appears to be straight. I'm thinking thrust bearing, tho I never tackled such a thing. Does the oil pan have to come off to remove the thrust bearing? Many thanks!

Yes the oil pan has to come off to replace the thrust bearings.

When you take the pan off check all the main bearings (one at a time) and see what they look like. The way you describe it sounds to me like you have play in the crank side to side on the pulley end. If that's what it is you have serious problems.
